After looking at a lot of options for a reliable tank of a 4x4 for use as a daily driver and for trips, I am leaning away from my original plan of a GMC/Chevy/Ford compact pickup and have set my sights on the venerable XJ Cherokees. I haven't quite figured out what year/trim I need to start pursuing - that's where I need some help.

Some dicking about on the internet tells me that the 4.0L i6 is legendary and that the 1992 (and possibly previous years) has the holy grail of cargo capacity: fold-flat rear seats! Also, the 2-door body style is awesome.

My main questions
  • Should I avoid the auto trans at all costs?
  • How does the 2-door interior compare to the 4-door? same seat config?
  • What do I need to look out for when I start kicking tires on used XJ's?
  • What year(s) should I shoot for?
  • What can I expect to get for ~$2k these days?

My travel consists of ~15mi/day to and from work (so the ~15mpg is no big deal) and my trips used to involve traveling 100-600 miles with hiking gear/kayak/etc, with quite a bit of time spent dicking around on logging roads to get places. My 2WD S10 bit the dust 18 months ago. I miss the mountains. Halp :(

Is an XJ a good platform to learn more about doing your own work? Only mechanical stuff I have done in the past is a brake job (drums and bleed) and regular fluids on my old S10. I'm really partial to the size and style of the early 90's XJ's - which seem to be a little overpriced.

How involved is a floor pan replacement? I just contacted a guy about a '96 2-door:

Oh well, the $2k XJ I mentioned was a bust. Guy met us at a park & ride about 10 mins from his house. Rust issues throughout. Missing AC system. Front hubs were hot to the touch. Lots of other little issues. Wouldn't budge much on price. Dammit. Why is finding an XJ so hard?

I know I shouldn't get excited - since FOURTEEN XJ's have now fallen through or not been as advertised - but I just found a '92 with 108k. 4-door Cherokee Sport. Has an auto tranny and a bit of surface rust on one door. If this works out (and oh god I hope it does), how hard is an auto-to-manual trans swap if I decide to do it down the road?

edit: Carfax is clean as hell. Price is good. WISH ME LUCK, SIRS!

(also, suggest a vanity plate for a Forest Green Cherokee Sport)

Maybe an issue with the tank vent hose(s)? A clogged or poorly functioning hose could cause feeding issues if the fuel pump cannot overcome the pressure differential that is generated as a full tank is drawn down.

Well, went and picked up the '92 XJ Sport tonight. Had driven it around the neighborhood where the seller lived, since it wasn't plated at the time. No issues. Got to their place, topped off the oil w/ 10W-40, topped the coolant. Drove home - about 110mi, 70 of which are highway. Noticed that it was downshifting (its the AW4 auto trans) out of overdrive often around 65mph. Would jump in and out of OD. Got to a light about 5 min from home, it stalled when coming to a quick stop.

Great.

Rest of the way home, felt like it was dropping out of gear, or maybe shifting really sluggishly. Vibration. Pulled into the driveway - had a hot friction smell on popping the hood. A little like clutch or brakes, maybe. Whole way home, oil pressure was solid, temp was good. Transmission fluid level appeared to be good but the color was not the red I was expecting - was more like a clean motor oil color.

Hoping to pick up new AT fluid and flush it immediately tomorrow morning. Hope to god the trans isn't going. It only has 100k on it.

tl;dr: Bought a 92 XJ sport, 4.0L auto 4dr 4wd w/ 100k and clean carfax w/ maintenance records for $1500 - transmission is acting up :(

Welp, coolant/oil done. Partial AT flush done. New sparkplugs (wish I had gotten a picture of the ones I pulled - they were toast). Broke the heater valve. Replaced that. Fixed the issue with it not coming out of 4-high to 2 again. Diagnostic lights still not working on dash. Have to figure that one out - wasn't the fuse. Must've been the PO's installation of a aftermarket headunit that hosed something up. New liftgate struts are on order. Took it out on some relatively tame trails for babby's first 4WD. Transmission problems seem to have subsided.

So it begins.

Well damnit, the AW4 acted up again while cold. Looks like its headed to a mechanic on Wednesday for a once-over. Still haven't figured out what the PO did to kill all the idiot lights during the headunit install. The 4.0L HO engine has some balls, though.

Used cover sheet to catch dripping oil. Pulled OBD-I code. Scanner reads "PC Load Letter". What the gently caress does that mean?

25 ft-lb on the Dana 30 bolts, but its not that big of a deal. Just make sure their snug but not squeezing the gasket material out.

Well, gently caress. Turns out that the mounting spots for the liftgate studs on the XJ are really just a nut welded to the inside of the body. Unfortunately, there is no way to get to it to weld it back on when you inevitably break the lovely little factory spot welds because of how the stupid Jeep was assembled. Ended up just MIG welding the gently caress out of the stud.

In other news, 4.0L injector swap has been added to the list of things.

Hey, what a coincidence! I got a $62 ticket for being 1 day beyond my inspection on my Cherokee. Even had the temp plates on the dash, since I had just put on the vanities that morning and was on my way to the garage. The trooper even told me that had I left the temp plates on, he wouldn't have issued a ticket. gently caress that.

Also, reverse lights not working wasn't the NSS, thank god. Mechanic said they weren't getting power and just ran a 12v line to fix it. Considering an injector swap for my next paycheck - maybe a new intake setup. Wish my exhaust would just rust off so I could justify throwing a cat-free setup on it. I bet the 4.0HO sounds pretty sweet...

What do you guys recommend for removing rust on the body of my XJ? I have some surface rust developing on the passenger side that I need to tackle next weekend. Think I can just strip it down to the good metal, then give it a coat of primer or something?

My stupid XJ has the liftgate strut studs screwed into tack-welded nuts. Too bad they are tack welded inside the loving body with no way to ever re-tack them, should they break the welds and fall off. I had to weld a new stud in. Pain in the rear end.

As soon as I start posting in this thread, poo poo starts breaking. Just got out to the parking lot, noticed a spot of oil under the XJ. That makes me paranoid. Popped the hood, checked the oil. Very low. Like engine-siezing low. gently caress. Why didn't my gage tell me that the pressure sucked?

Put in three quarts and started it up and the electrical connector on the oil pressure sending unit immediately starts pissing like a race horse. gently caress. And of course, nearest auto parts place is a 20 minute drive and the part is special order. They should have it in from another store sometime this evening, I just need to hitch a ride out and back. I didn't even notice when the leak started. I was probably 10 miles from needing a new engine. Who the gently caress makes sending unit housings out of lovely plastic, anyway?

Oh Jeep, why do I continue to love you when you treat me like this? :(

So, yeah. I replaced the sender unit. Leak stopped. What happens next? I broke one of the fittings on the driver's side rear brake line while driving home. Brake fluid all over. Why hath the Jeep God forsaken me?

Sunday: stripping surface rust, priming, and painting.
Monday: dropping it at my mechanics to have the phantom squeaky noise tracked down and a brake line put in.
Tuesday: Breaking something expensive, I am sure.

#2 is a rear main seal that needs to be replaced. It's a two-part seal and you can replace it without dropping the transmission (at least, on a Cherokee you can), and should be done every hundred thousand miles or so (or when it actually starts leaking). I have a feeling it leaks due to the two-part design wearing more rapidly than a one-part, but due to it being a two-part design you can install a new one right in your driveway in an afternoon.

You forgot #3: a broken oil pressure sending unit. The stupid plastic housing cracks after awhile and you get an oil drip from the wiring harness connector.

So the goddamn chirping noise is back. I thought it was a pulley going, but the water test confirms it's the belt. Tension seems good, though. Is there such thing as a "dry" belt or some condition that would cause it to be so loving obnoxious? Should I just spray it with something?

Just a tip for people hunting down used XJs. If it is a 4.0L non-Renix engine (so newer than '90) with an auto (AW4 transmission and an auto-adjusting TPS) and they say "transmission is going/dead/needs to be replaced", go test drive it anyway. If it is having trouble staying in 4th at highway speeds (keeps downshifting or dropping to neutral), stalls when coming to a quick stop, etc, pull the connector off the TPS and do the following:

Start it, put it in D and start driving. Shifting to 1-2 should drop you to 1st gear, 3 should put you in 3rd, D should put you in OD. If it does all that just fine, and then if it shifts from 1st to 2nd with the TPS disconnected at ~4500rpm or so, I bet you that the TPS is bad. This is a really common issue and a $20 fix and for some reason a lot of people and their mechanics assume that the tranny is the culprit.

Don't tell the owner that. Go through the whole disconnected TPS test and they act all sad and be like "yeah, man - transmission is toast, what a shame" and talk them down a grand or so (maybe more if you're a good actor).

Then get home and replace the TPS.

What would cause a caliper to repeatedly lock up? It seized once before, I replaced the caliper, pads, and rotor (it was in need of it). Now, it's doing it again. Also, started noticing a bit of a grinding/rubbing noise from the rear of my '92 XJ when turning right - rear diff?
