This is what happens when you try to force a sunroof open. Time to remove the sunroof!






The sunroof is operated by the wormgear box on the left, which in turn is operated by a motor/crank handle. If you break the casing like I did then there's nothing holding the gears in placed and they go wheeeeeee.






This is what the inside of the domelight looks like. One has to remove the grab handles, visors, rearview, pillar trim pieces and windscreen trim.






Here is what the bugger looks like once the headliner is off.






Nine bolts later and everything falls out. The worm gear case is held in by rods somehow that are in turn held in by the sunroof tracks. Lets see what else is broken!






Front drivers side track slider is done for.






Passenger side rear thing is snapped in half.






Headliner needs to be fiberglassed and reupholstered. Hopefully I can get the parts I need and somehow assemble everything back together or else I'll be fixing the sunroof in place and painting a pretty ceiling mural.

OR put grab handles on the inside and make it removeable that way...

I'll put pictures of my wrecking yard goodies later.

Also, I love this project for some unknown reason. I think I just really really like 80's box-and-angle car styling.

Update: The tarped up sunroof untarped itself just in time for two days of rain! Everything still works except the voltometer on the gauge cluster and I don't remember having this much gas in it but whatever.

Heeeeeeey guuuuuuuuys! $30 from the wreckers, plus it's motorized. After I pulled this thing out I found a box full of books in the car behind it. Books that looked strangely familiar because the car belonged to a friend who wrote it off.






210 ft/lbs for $30

Decided to take out the interior so I can dry it out and make the sunroof install easier without having to manhandle the drat thing around seats. This took longer than usual because the seat rails wanted to jam themselves up.





Filthy with loving black dog hair everywhere.





Did I mention dogs?





Whoooo boy. The carpet's been dry for weeks but the insulation underneath definitely wasn't.





I swear I threw that dog treat into the garbage after.





Probably not reusing this.





The fuzzy stuff in the middle isn't sound deadening. Need to vacuum and go through it with some bleach again.





NO MORE LEAKS! And immediately after I finished the loving thing doesn't want to slide open even after repeat testing on the junkyard car and on the bench. I'll try cleaning it up after I swap the sunroof panel for the original one.





Floor is solid except for 2 quarter sized holes in the front.

Severe spots have been cut, welded, POR15ed and seam sealed. Still have to finish up the smaller spots on the underbody and exterior.

Getting burnt out by cars in general, furniture design is becoming more and more appealing...

Have to find out where I put my camera but all the welding is done except a small patch in the front wheel well. Found a new passenger seatbelt after the original exploded when I opened it up.

Still need new lights and the wrecking yards have been dry. I went to a local garage and they tried to charge me $110 for an ok looking tailight and two turn signal housings, made a mental note never to go back there.

drat man that's ridiculous. I am looking forward to more pics though. I just wish I knew enough about cars, or had the money to spend on them to do this.

Edit: eventually though I will have to learn since I'm inheriting a 1940 Ford Tudor Deluxe that needs a bit of work

Here are some old assed pictures. This is what the spare tire well looks like after some welding, wirewheeling and POR15.





Passenger side of the trunk patched and seam sealed.





Drivers side. Water was getting in from the wheel well due to rust.





Drivers side looking at the trunk, things should be nice and dry from now on.





Passenger side rear wheel well, looking forward. Lower rocker panel area was patched, the rest of the wheel well was gone over with the wirewheel and POR15ed.





I grabbed the wrong colour of seam sealer but I guess it helps in this case.





Drivers side C channel was patched as well as I could without removing all the fuel lines that are attached to it.





Cleaned the trunk liner with a pressure washer as well. Ooooooh!





This taillight was super lovely. Reproduction piece isn't quite OE quality but it'll do.





Turn signal and marker light housings pretty much fell apart so I ended up removing everything.





Water water everywhere!





My ADD kicked in so I played around with other parts of the car. Rear deck speaker grills took a beating from the sun.





And here they are with new grill clothe and several applications of Meguiars Trim Restorer. Way, way better than the Back to Black poo poo.

In addition to cracks, on 740s the foam gasket goes bad on the back so water runs right in the socket holes. Before I figured that out I drilled many a hole in many a taillight to drain it.

I found that it was cheaper to buy new lights off the internet then get stuff from the wrecker. Around me there was only one volvo wrecker and he wanted 65% of list for old busted stuff.

What did you use for the cloth? I don't know from cloth beyond Jo-Ann Fabrics etc. type places (clothing/costuming/sofas and drapes).

Wish I knew how to weld, you look like you're having a hell of a time.

Sorry, must've missed this. I used speaker cloth/speaker grill cloth, it's acoustically transparent so it won't affect the sound. Fabric stores might have them but you should be able to get some from any place that does car or custom audio or online.

I did a large order through FCP and bought replacement light housings plus a bunch of miscellaneous items.






Old airbox thermostat versus new. I decided against bypassing it this time around.

New. I wish they sent me a matching pair though.






Some rust in the front wheel wells. This is the passenger side looking forward, you can the horns near the bottom. This was cut, patched, the whole shebang.






Ehhhhhhh...Since I had everything apart for the light replacement and welding I decided to take a look at my inoperational parking light. Insulation went bye bye.






Repaired






Cut, soldered, heatshrunk, taped and loomed.

Car has (always had?) noticeable piston slap now. I don't think it's rod knock because it gets quieter as it warms up, no change in sound when I started pulling plugs either. This dampens road trip hopes a bit, we'll see what happens.

Also apparently my car has the same 0-60 time and turning circle as a Toyota Echo.

Do a leakdown test, make sure it's not just a sticking lifter?

e: I guess they're OHC, so that would make it a sticking follower / lash adjuster? I don't know them fancy imports too well.

All it needed for the safety were two new tie rod ends. I still have an exhaust leak, dragging caliper, wonky fuel & boost gauge, weak parking brake and mysterious knocking sound to contend with but they can wait (maybe not the exhaust leak though.)

Here are some photos from several months ago...





Two factory storage pockets, top one has an EQ while the bottom one doesn't. They're exactly the same piece minus that little glue on lip.







Removed the crusty 12v socket and glued in a new one.







Factory amp was completely removed and the stock plugs wired into the aftermarket head unit connector. This was a bit of a pain because Volvo used the exact same style connectors for multiple circuits so if you don't label everything you run the chance of plugging random things into one another.






Ta da! I have a 12v USB outlet plugged into the cigarette lighter although the replacement socket is a bit on the loose side. Also adjusted the colour of the faceplate to match the rest of the dash lighting.






Tidied up the exposed wiring since the headliner is gone.






Finally fixed the rust underneath the body moulding.






Wirewheeled and awaiting POR-15. It was a quick and dirty job, it's mostly covered up by the moulding so not noticeable unless you press your nose up against it.

The snow has almost disappeared (and hopefully for good) and thus the annual spring project start up is at hand. Before the parade of half completed cars begins lets see if Bulky here can actually finish something.

1300+ pieces made me regret mixing all the bags together. No modular construction here.






Superior invisible German adhesives.






Name the engine parts! Kind of wished the fan belt was black but everything else looks great, lots of detail for something that's going to be hidden away.

Here's the main chassis, I Love the checkered floor. My OCD kicked in and I made sure all the pieces that make up the bumpers were square with each other.






Hinge assembly for the fold down seat.






:3 tiny shelves and drawers.






Staples for any hippy van: lava lamp and weed.






End of book one. It took me a solid 3 hours to get to this point and I'm no stranger with small fiddly parts.

MYSTERY OF THE INOPERATIVE POWER DOOR LOCKS

The missing relay is the one in question, I wonder if the melted connector has anything to do with it?






Relay's out






I think we should check out the connectors, but how do we access the bottom?








Taped up some connectors but still nothing. Checked the wires in the door boot and in the kick panel. Tested the door actuators, they're fine yada yada yada.

2 hours later I check the fuse panel again and it's labelled CENTRAL LOCKING. It's also the same circuit as the hazard lights which coincidentally stopped working at the same time. Ultimate cause of the issue was a turn signal bulb that grounded out.

Time for the girlfriends car! Bulbs in the instrument cluster, gear indicator and centre brake light need to be replaced.






The gear indicator cover is unfortunately overlapped by the shifter trim so first the armrest console thing comes off






Centre console trim and pocket are next






The radio fascia is held on by the strongest pressure clips known to man






Half a dozen screws and bolts later the glovebox frame is out






JUST FOR ONE SCREW, SERIOUSLY






The other side is held on with several screws






Yaaaaaay






Here it is!






Centre cluster is fortunately held in with a couple of screws






Aftermath






While everything was apart I threw in a FM modulator as well






Fancy illuminated switch is then mounted on a blank switch plate and the aux cable routed into the glovebox
